A switchboard upgrade usually runs between $1,500 and $4,000 in Sydney, depending on the size of the board, how much rewiring is needed and whether your meter has to be moved. That's the number most people want first, so there it is up front.

The harder question is whether you actually need one. We get called out to homes across Dee Why, Frenchs Forest and Charlestown where the switchboard is doing a job it was never designed for, and the owners have no idea their setup is a fire risk. Here's how to tell.

The clearest warning signs

Ceramic fuses are the big one. If you open your meter box and see white porcelain fuse holders with fuse wire wrapped around them, your board is likely 40-plus years old. Those don't trip the way a modern circuit breaker does, and they offer none of the personal protection a safety switch gives you.

No safety switches (RCDs) is the other dealbreaker. A safety switch cuts power in milliseconds when it detects current leaking to earth, which is what stands between you and a serious shock if an appliance fails or someone hits a cable. Older boards often have none, or only one covering the whole house.

Watch for these too:

Fuses or breakers that trip repeatedly, especially when the kettle and microwave run together. A burning or fishy plastic smell near the board. Switches that feel warm or hot to the touch. Lights that dim or flicker when the aircon or oven kicks in. Scorch marks, rust or visible water inside the box.

Any one of those is worth a look. Two or more, and we'd want to see it sooner rather than later.

Why old boards are a genuine fire risk

Heat is the enemy. Over decades, connections work loose and oxidise, which increases resistance and makes the terminal run hot. That heat degrades the insulation around it, and in a board packed with old wiring, that's how electrical fires start behind the wall.

A common mistake we see is someone adding circuits to a full board over the years, doubling up conductors under a single terminal or jamming extra breakers into a panel rated for fewer. It works until it doesn't. When we do a quote visit, the first thing we check is whether the board is overloaded and whether the main switch and tails are sized correctly for the actual load on the house.

We also look at the earthing and the condition of the consumer mains, because a board upgrade is the right time to fix those, not after.

Solar and batteries force the issue

If you're adding solar, this is where a lot of homeowners get caught. A new solar system needs space in the board for its own breaker and isolation, and it has to meet current standards. An old ceramic-fuse board simply can't be connected to compliantly, so the upgrade becomes part of the solar job whether you'd planned for it or not.

It's worth doing properly, because the economics of solar have shifted. Feed-in tariffs across Ausgrid and Endeavour areas have fallen to around 4-7c/kWh, so the value now is in self-consumption and storage rather than exporting. The federal STC rebate still knocks a good chunk off the upfront panel cost, and the NSW battery incentive reduces the cost of adding storage, so a board that can handle a battery later is a sensible thing to plan for now.

A metering gotcha to be aware of: if your upgrade involves moving the meter or changing from a single to a three-phase supply, the network has to be involved and that can add lead time. We flag this early so it doesn't hold up your solar switch-on.

What a proper upgrade includes

A done-right job replaces the old fuses with modern circuit breakers, fits safety switches on all the circuits that require them, and gives you a board with spare capacity for future circuits. We label everything clearly so the next person who opens the box knows what's what.
